Design and Development

Design for Manufacturing (DFM) principles were followed during the development of this product, ensuring that the final design was not only effective but also optimized for mass production. To achieve this, SLA 3D printing was used to create detailed prototypes. This made it possible to produce multiple iterations and refine the product, testing various aspects and making necessary adjustments with accuracy. The result was a final product that was high quality and easy to manufacture.

Design for Manufacturing (DFM)

The mouthguard is comprised of two Polycarbonate (PC) parts (middle) and two Ethylene-vinyl acetate (EVA) parts (ends), with a case made from durable ABS plastic. The EVA parts were engineered to snap securely into the PC components, ensuring a seamless fusion once molded. The locking mechanism was designed to secure hold while still allowing for easy repositioning. Additionally, special care was taken to adhere to DFM principles. The mouthguard was carefully engineered to ensure that when injection molded, each part would easily release from the mold tool, minimizing production challenges and ensuring consistent quality in mass production. This attention to detail in material selection and design optimization guarantees that the Silent Z Pro is both robust and efficient to manufacture.

PC Parts Prototyping

For the PC components, a PLA-like resin was chosen due to its rigidity, closely resembling the properties of PC material. This was crucial for accurately replicating the locking mechanism, ensuring that the prototype matched the mechanical characteristics needed for the final product. PLA-like resin allowed for precise testing and iterative improvements, ultimately leading to a design that was well-suited for manufacturing.

EVA Parts Prototyping

For the EVA components, a flexible rubber-like resin was used. This material was selected because it closely resembled the feel and flexibility of EVA, which was essential for ensuring that the parts would sit flush with the rigid PC components. By using this resin, accurate tests were done to see the interaction between the flexible and rigid materials, refining the design to achieve a seamless fit and optimal performance in the final product.

Custom Case Prototyping

The case was prototyped using an ABS-like resin, chosen because ABS is the material intended for the final mass-produced product. Using a resin that closely resembled ABS, ensured that the final prototype would mirror the actual production outcome. This approach helped streamline the transition from prototype to production, with a focus on maintaining high quality and consistency in the final product.
